Polypropylene honeycomb sits at the center of most pickleball paddle cores, but the spec sheet rarely explains why it's built the way it is, or what actually happens to it over time. Here's the real explanation, cell shape, size, color, and the one downside worth knowing before you assume your paddle will last forever.

Why Hexagons, Specifically

The hexagonal shape isn't arbitrary. It provides an optimal strength-to-weight ratio, creating a structure that's lightweight but still rigid. When the ball makes contact, the hexagonal pattern spreads that impact force evenly across neighboring cells instead of concentrating it in one spot. That even distribution is what keeps the core stable and consistent across repeated contact, rather than developing weak points early on.

Cell Size Changes How the Paddle Plays

Cell size within the honeycomb grid isn't just a manufacturing detail, it changes performance directly:

Small cells, around 6mm, create a denser, stiffer core.

Medium cells, around 8mm, offer a more balanced feel between control and power.

Large cells, around 10mm, deliver more power with a softer feel, along with what's sometimes called a trampoline effect.

White vs Black Polypropylene

Color isn't just cosmetic either. White polypropylene tends to be more rigid, while black polypropylene is generally softer and provides longer dwell time, the amount of time the ball stays on the paddle face before leaving it, which translates to more control.

This is actually why some of our own paddles are built the way they are. The Maestro and Mon Ami use black polypropylene, leaning further into dwell time and control.

The Real Downside: Core Crush

Honeycomb cores have a genuine failure mode worth knowing about, called core crush. Repeated high-velocity impact causes the thin plastic cell walls to buckle and permanently collapse. Once that starts happening, you'll notice a few clear signs: a rattling sound if you shake the paddle near your ear, and dead spots where a hit produces a muffled sound instead of the usual clean pop.

This isn't a minor cosmetic issue. Once cells start collapsing, ball response becomes unpredictable, and a paddle that used to perform well can become genuinely difficult to play with. Quality honeycomb paddles typically lose somewhere around 20 to 30 percent of their performance within 6 to 12 months of regular play.

There's also a delamination risk tied to the honeycomb structure itself. The numerous small gaps in the grid create opportunities for adhesive failure, where the face sheet starts separating from the core underneath. This tends to show up after exposure to extreme heat or moisture, which is worth keeping in mind for how you store your paddle between sessions.
